Why measurement matters in smelting

There is a noticeable shift under way in the South African smelting sector. After a challenging period of constrained operations driven largely by energy availability, furnaces are starting to come back online. With Eskom and NERSA moving towards a more workable tariff structure, there is renewed momentum and confidence.

This return to operation reflects a broader and more significant debate taking place around local beneficiation. For years, South Africa has exported large volumes of raw materials such as chrome and manganese without capturing the full downstream value. Bringing smelters back online creates an opportunity to process more locally, create jobs, and unlock additional value before export.

Beneficiation will only succeed if operations are efficient and globally competitive. Returning a furnace to service today requires better control, ensuring safety and achieving efficiency from day one. These are harsh operating environments, and the risks during ramp-up are significant. The approach on site is shifting, and the priority is getting back into production safely with greater visibility and tighter control

Why measurement is back in focus

Furnaces and smelters operate under some of the harshest conditions in industry. Extreme temperatures, aggressive materials and tightly linked process systems leave very little margin for error. Reliable measurement is essential for safe and stable operation.

Accurate process data gives operators the visibility to understand what is happening in real time. It allows them to identify early warning signs, respond quickly and prevent issues from escalating. This is especially important during startup and ramp-up where instability is common. Heat spikes, pressure changes, and inconsistent process behaviour must be controlled before they develop into major operational problems.

The industry is shifting toward more digitalised measurement. Modern instruments deliver diagnostics and health information, allowing operators to anticipate problems rather than simply react to them. This supports a more controlled and predictable operation.

Control system engineers are also improving how data is collected and used across the plant. Many plants are moving away from traditional protocols like PROFIBUS, and adopting Ethernet-based systems such as PROFINET which provide faster communication and improved access to diagnostics, making plant data easier to use and interpret. This change allows more value to be extracted from field instruments, including device status and diagnostic information in real time, improving both process understanding and equipment reliability.

EthernetAPL builds on this by bringing Ethernet communication directly to field instruments, even in hazardous areas, delivering power and high-speed data over a single two-wire cable. The practical benefits include improved visibility at both process and device level, remote access for configuration and troubleshooting, earlier detection of potential failures, and simpler installation with reduced cabling.

Temperature control

If there is one variable that defines furnace performance, it is temperature. Measuring it accurately in high-temperature, demanding environments is not straightforward. Endress+Hauser’s iTHERM range is designed specifically for these conditions, offering the robustness required for furnace and kiln applications. Fast response times support tighter control during transient conditions, while strong mechanical design ensures reliable operation in extremely aggressive environments.

Heavy-duty thermowells provide protection in harsh conditions, while features such as Bluetooth connectivity allow technicians to interact safely with devices away from hot zones. This supports safer operation and more efficient commissioning during startup. In practical terms, this translates into improved temperature stability, reduced risk of overheating, and fewer unexpected process deviations.

Cooling circuits

Cooling circuits are often overlooked, yet they are among the most critical risk areas in furnace operation. Failures caused by scaling, blockages or leaks can result in severe equipment damage and costly downtime. Reliable monitoring is critical, particularly during startup, when systems experience the highest levels of thermal stress.

Solutions such as the Picomag flowmeter provide clear and reliable flow measurement directly in the line, along with additional insight into temperature and fluid condition. This enables operators to detect reduced flow, identify early signs of fouling, and respond to abnormal conditions before they escalate. This is often one of the quickest and most effective improvements seen on site, adding visibility to an area that historically received limited attention.

Emission and dust monitoring

Emission and particulate monitoring are increasingly critical in chrome smelting where off-gas contains fine dust along with gaseous components generated during the reduction process. Reliable measurement is essential for compliance and safe plant operation.

In-situ gas analysers such as the Endress+Hauser GM32 and GM35 enable direct, real-time measurement of key emission components within the flue gas stream. By measuring directly in the duct without the need for gas sampling or conditioning, these systems provide accurate and representative data for reporting and control.

For a complete continuous emission monitoring system, ultrasonic flow measurement can be integrated to accurately determine gas flow, enabling emission concentrations to be converted into mass flow values for regulatory reporting and compliance. Continuous monitoring using technologies such as the Endress+Hauser Dusthunter range provides visibility of particulate levels in exhaust streams, allowing early detection of abnormal dust conditions and supporting overall dust management.

Beneficiation begins with better control

South Africa’s push toward local beneficiation is both necessary and timely, but its success depends on operations that are reliable, efficient and aligned with evolving environmental regulations. The return of furnace operations creates an opportunity to raise the standard in production, and in how emissions and key process parameters are measured and managed.
